Dimensional weight in 2026: how a quarter inch of board adds a pound to your shipping bill

Dimensional weight is the weight a carrier assigns to your parcel based on the space it takes up in the truck. Measure the outside of the box, round every side up to the next whole inch, multiply the three together, divide by 139, and round up to the next pound. You're billed on that or on what the scale says, whichever is higher.
Until this summer, the sum depended on who you shipped with. UPS and FedEx both started rounding every measurement up on August 18, 2025, and USPS did the same on July 12, 2026, dropping its divisor from 166 to 139 in the same change. If you moved to USPS partly because its sum was kinder to big, light boxes, that's the part of this to read twice. That's also why we ignored box size in our list of first packaging order mistakes.
How dimensional weight is worked out
- Measure the outside of the packed, sealed box. Not the size on the order form, but the box as it leaves your hands.
- Round each side up to the next whole inch. 12.2 inches counts as 13, which is the example USPS gives in its own notice.
- Multiply length, width, and height to get cubic inches.
- Divide by 139 and round up to the next whole pound.
- Weigh the parcel and round that up as well. You pay for the bigger of the two numbers.
Two exceptions change the answer for a lot of small brands. USPS only applies dimensional weight to parcels over 1,728 cubic inches, which is one cubic foot, so a small mailer going Ground Advantage is still billed on the scale. UPS and FedEx apply it to every package, however small. And if you drop a parcel at a UPS counter at retail rates instead of shipping on an account, UPS still divides by 166.
Our medium mailer, run through the sum
Our medium mailer box is 9 x 6 x 3 inches. Say what goes in it, tissue and all, weighs 14 ounces.
Do the sum of 9 x 6 x 3, and you get 162 cubic inches. Divided by 139, that's 1.17, which rounds up to 2 pounds. That's already more than the parcel weighs, and it gets worse.
9 x 6 x 3 is the inside of the box. Every size a packaging supplier quotes is an inside measurement, because that's the space your product has to fit, and it's the first rule in our guide to measuring a box. The carrier doesn't care about the inside. It measures the outside, and the board has thickness. Mailers are made from E flute, which is about 1/16 of an inch thick, with a wall on each side and a double wall where the ends fold over. So the outside of that box is a little over 9, a little over 6, and a little over 3, and under the new rules, every one of those fractions becomes a whole inch.
The carrier bills it as 10 x 7 x 4. That's 280 cubic inches, which divided by 139 is 2.01, and that rounds up to 3 pounds.
It misses the two-pound line by two cubic inches. On UPS or FedEx, you'd be paying for 3 pounds on a parcel that weighs less than one.

What a quarter inch of depth does
Take a quarter inch off the depth, so the inside is 9 x 6 x 2.75. The outside is now a little under 3 inches, which stays at 3. The carrier bills 10 x 7 x 3, or 210 cubic inches, which is 1.51 and rounds up to 2 pounds.
That's a pound off every order for a quarter inch most products never use. Depth is usually the easiest side to give up, because it's where the air sits above whatever's in the box. Check it against the real product before you commit, though. A lid pressing down on a candle is a bigger problem than a pound of postage.
Every box on our size charts, the way a carrier sees it
These are the three standard sizes we publish for mailer boxes and for shipping boxes. Shipping boxes are B flute, about 1/8 of an inch a wall, so the board adds more. If you're not sure which of the two your product needs, mailer box vs shipping box covers it.

The dimensional weight column is what UPS and FedEx charge on account rates. "The scale" means the outside of the box is under one cubic foot, so USPS charges what the parcel actually weighs.
Look at the last row twice. On the inside, 16 x 12 x 8 is 1,536 cubic inches, comfortably under the USPS line. On the outside, every side rounds up; the carrier's number is 1,989, and that's over. So since July 12, USPS bills that box at 15 pounds no matter what's in it. Under the old rules, the quarter inch of board could round down, and the same box went out at its real weight.
All of this assumes the box leaves the way it was made. Overfill one, and it bulges, and a bulge gets measured like any other inch.
What changed at USPS, if you ship Ground Advantage
For most small brands, not much. The bulk of what a small shop ships is under a cubic foot, and for those parcels the scale still sets the price. That's the best reason there is to keep a small, light mailer on USPS, and it's the carrier we'd pick for one.
The change bites on bigger boxes: subscription boxes, bundles, anything that goes out in a shipper. Over 1,728 cubic inches, USPS now does the same sum as UPS and FedEx, so a big, light parcel comes out at the same billed weight whichever of the three you choose. The formula stops being a reason to pick a carrier, and what's left to compare is your zones and your rates.
Zones are where a pound gets expensive. A brand fulfilling out of a 3PL near Newark and selling mostly to customers in California pays zone 8, the priciest ground zone in the lower 48, on most of its orders. Every extra billed pound there costs more than the same pound sent across the state line, so getting the box size right pays back fastest for brands shipping coast to coast.
What's worth paying for, and what isn't
Worth it: a box cut to your product. A stock carton one size up looks cheaper on the invoice and costs you again on every order after it. Take the mailer above: one extra pound, across 250 orders, is 250 pounds of billed air.
Worth it sometimes: an insert. If you're leaving an inch of padding around a product because it rattles, a box insert that holds it still lets you take that inch back out of the box. Run the sum both ways first. An insert adds weight, and if the parcel already bills on the scale, weight is all it adds.
Not worth it: thinner board to save on postage. When a parcel bills on dimensional weight, the scale isn't part of the price, so lighter board saves nothing unless it happens to pull a side under a whole inch. It will cost you in crushed corners.
Not worth it: void fill to make an oversized box feel right. You pay for the air twice, once in paper and once in postage.
A two-minute check before you order
- Measure the product with whatever protects it: tissue, a sleeve, an insert. The measuring guide has the allowances.
- Add the board. Add at least 1/8 of an inch to each measurement for a mailer and at least 1/4 for a B-flute shipping box, and more where a wall folds over double.
- Round each outside side up to a whole inch and multiply.
- Divide by 139 and round up. If that's more than the parcel weighs, you're paying for air.
- If you ship USPS, check whether the outside is over 1,728 cubic inches. Under that, only the scale counts.
- Try a quarter inch less on the side with the most air in it, and run the sum again.
Carriers measure parcels themselves in their hubs and bill the difference when a label was wrong. A measurement that rounded kindly on your packing table won't match the invoice, so round the way they do.
When the box you have is already right
Not every product needs a new size. Dense things like a bag of coffee beans or a candle in a glass jar often bill on the scale already, and when they do, dimensional weight isn't costing you anything. Redesigning that box to save postage saves nothing. Spend the effort where the sum says the air is.
If you change one thing after reading this, ask for the outside dimensions of a box before you order it. Any supplier can work them out from the dieline, and they're the only measurements your carrier is ever going to use. Then put your inside sizes into the cost estimator and see what a box that actually fits costs at your quantity.
