Mailer box vs shipping box vs folding carton

A mailer box is usually the first one people think of, because it’s the box they have seen. It’s the one that shows up from the brands they like. Sometimes it’s the right call. Often the honest answer is that a folding carton would cost them a third as much and do the same job, and we’d rather say so.

The short version

Mailer boxes

A mailer is corrugated, and it folds into itself with a front flap that tucks down. No tape, no separate lid. It’s strong enough to go through the postal system naked, which is why direct to consumer brands love it: one box does the protecting and the presenting.

The catch is cost. You’re paying for corrugated board and for full color printing on a surface that’s harder to print on than flat paperboard. If your product is light and already going inside another shipper, a mailer is money spent on a box that nobody outside your warehouse will ever admire.

Shipping boxes

A regular slotted carton, the classic brown box with four flaps that meet in the middle. Cheap per cubic inch, strong, stackable, and it takes tape. This is what you want when the contents are heavy, fragile, or several items that need room to be padded.

You can print on them, and a one color logo on a plain shipper is a genuinely good value move. Full color on a big shipper gets expensive fast, and most of that printing ends up scuffed by the courier anyway. Pick one if you ship anything over a couple of pounds, or you’re packing multiple items per order. Custom shipping boxes are the format for that.

Folding cartons

Thin paperboard, no corrugation, the box a tube of toothpaste comes in. It ships flat, folds up in seconds, and takes fine detail beautifully because the surface is smooth. It costs less than a printed mailer and about the same as a plain shipper.

It also offers almost no protection. A carton is a wrapper, not armour. If it goes in the post on its own it’ll arrive looking like it’s had a hard week.

So which one

Three questions settle it most of the time.

1. Does this box go through the mail by itself? No means carton. Yes means mailer or shipper.
2. Is it over about two pounds, or breakable? Yes means shipping box, with an insert if it can move around.
3. Is a customer going to open it and feel something? Yes means mailer, and it’s worth the extra.

The combination most brands land on

A printed folding carton around the product, inside a plain or lightly printed shipper for transit. You get the shelf look and the protection, and it usually comes in cheaper than a single premium mailer doing both jobs. It’s less glamorous than a big branded mailer, and for a lot of products it’s the right answer.
